What actually goes into a moulded air cooler body, which plastic each part needs, why UV stabiliser decides whether a cooler survives its second summer, and how to time tooling around Pakistan's brutally seasonal cooler market.

The short answer

An air cooler body is not one moulded part. It is a set of them — side panels that hold the cooling pads, a front louver grille, a water tank, a top deck and a control-panel housing — each with different requirements, and often each needing its own mould.

Nearly all of them are moulded in polypropylene (PP) or HDPE with UV stabiliser added. The UV additive is the single most important specification in the whole product, because a desert cooler sits in direct Pakistani sun for months. Without it the plastic chalks, turns brittle and cracks in its second season.

The market is severely seasonal. Tooling and production for a cooler range need to be commissioned in autumn or winter for the following summer. Everyone who leaves it until March fights for the same press time at the same moment.

Which parts of a cooler are injection moulded?

Side panels (the cooling pad frames). The large panels that hold the honeycomb or wood-wool cooling media. They carry a grid or louvered opening for airflow, need rigidity across a big span without bowing, and are permanently exposed to water on one face. The most demanding part on the cooler and the one most often sourced separately.

Front louver grille. The visible face with directional vanes. It is a cosmetic part, so finish and colour consistency matter more here than anywhere else — it is the piece a customer looks at in the shop.

Water tank or base. Holds standing water continuously. Needs consistent wall thickness so it does not flex when full, watertight moulded seams, and a material that will not craze after months of contact with hard water.

Top deck and motor mount. Structural, carries the fan motor's weight and vibration. Ribbing matters more than appearance.

Control panel housing. Small part, tight tolerances, has to fit switches and a knob with clean cut-outs.

Fan blades and air-direction fins. Rotating parts must be balanced and dimensionally consistent, or the cooler vibrates and gets noisy. These are usually moulded on their own dedicated tooling.

Because these are separate mouldings, many Pakistani cooler brands buy them from different suppliers, or buy panels locally and import the rest. That is worth knowing when you ask for a quote — say clearly which parts you need rather than asking for a price on a whole body.

Which plastic does each part need?

Polypropylene (PP) — the default for most of the body. Cheap, tough, handles constant water contact without absorbing it, and flexes rather than cracking on impact. Used for panels, tanks and structural parts.

HDPE — for tanks and water-holding parts. Excellent chemical resistance and rigidity in thicker sections. Slightly better than PP where standing water and thicker walls are involved.

ABS — for cosmetic parts only. Takes a much glossier finish and holds colour crisply, which is why louver grilles and control panels are often ABS. But ABS degrades noticeably faster in direct sunlight than UV-stabilised PP, so it belongs on parts that sit in shade or are not exposed all day.

UV stabiliser — non-negotiable on anything exposed. This is an additive, not a plastic. It slows the sunlight damage that turns polypropylene chalky and brittle. It costs a little more per kilogram and it is the first thing a cheap supplier removes, because the difference is completely invisible on day one and obvious in season two.

Colour masterbatch quality. Cooler bodies are usually a strong colour. Cheap pigment fades unevenly across a summer, so a batch sold in March and a batch sold in June visibly stop matching — a real problem for a brand selling through retail.

What separates a good cooler moulding from a cheap one?

Wall thickness consistency. Uneven walls cause warping, and a warped side panel will not seat properly against the frame. Gaps mean air bypasses the cooling pads, and a cooler that leaks air does not cool well. The quality problem becomes a performance problem.

No sink marks on visible faces. Sink marks are shallow depressions that appear opposite thick ribs. On a louver grille they are immediately visible on a shop shelf.

Panels that stay flat. Large flat mouldings want to bow. Proper ribbing and correct cooling in the tool are what keep a big panel true. Ask to see a panel that has been out of the mould for a week, not one moulded that morning.

Clean, burr-free vent openings. Louvers and grid openings have a lot of edges. Flash on those edges signals a worn or badly maintained tool.

Watertight tank seams. Test one. Fill it, leave it overnight, come back.

Batch-to-batch colour consistency. Ask whether a retained colour reference sample is kept. If the answer is no, colour will drift across the season.

Tooling cost and order economics

Cooler parts are large, which puts them at the expensive end of tooling. A big side panel or tank needs a large mould running on a high-clamp press.

Expect a separate mould per part. A full cooler range means several tools, not one. This is the number that surprises first-time cooler brands: the tooling budget is a multiple, not a single figure.

Large parts run slower. More material per shot and longer cooling time mean fewer parts per hour than small mouldings. Factor that into delivery schedules — parts-per-hour maths matters far more on a cooler panel than on a cap.

Volume is what makes the tooling pay. Cooler bodies are a volume product with thin margins per unit. Amortised across a full season's production the tooling cost per unit becomes small, but only if the volume is real. Be honest about season forecasts before commissioning a full set of tools.

Start with the part you cannot buy off the shelf. If your cooler's differentiator is the panel design, tool that first and source standard components elsewhere while you prove the range sells.

When should you order air cooler parts in Pakistan?

This is the question that costs cooler brands the most money, and the answer is: much earlier than feels necessary.

Tooling: autumn or winter. Building a new mould takes weeks, and trials plus first-article approval take more. Starting a new cooler tool in February means missing most of the season it was meant for.

Production: order before the rush. Every cooler brand in Punjab wants press time in the same short window before summer. A factory that could deliver in two weeks in December has a queue in March. Ordering off-peak buys a faster delivery and usually a better price, because you are filling a quiet slot rather than competing for a busy one.

Material too. Resin and masterbatch demand spikes at the same time as everyone else's production. Non-standard colours are the ones that get held up.

Plan for a mid-season top-up. If the season runs hot, demand spikes exactly when the factory is busiest. Agreeing a rough forecast with your moulder in advance is what gets you a slot instead of an apology.

Buying panels only, or the whole body?

A lot of Pakistani cooler assemblers do not buy a complete moulded body from one place. Common patterns:

Panels sourced locally, everything else unchanged. If you already have tooling or a supply line for tanks and grilles, adding a local panel supplier is the lowest-risk change and often the biggest quality improvement, since panels are the part most exposed to sun and water.

Full set from one moulder. Best for colour consistency and fit, because every part comes from the same material batch and the same quality standard. Simplest to manage, but it commits all the tooling to one supplier.

Mixed local and imported. Works, but watch colour matching across suppliers and the reorder lead-time gap — an imported part that runs out mid-season takes months to replace, not weeks.

When you enquire, be specific about which parts you want. A quote for a full body and a quote for side panels only are completely different conversations, and being vague is the fastest way to a slow, useless answer.

Bottom line

Treat the cooler body as a set of separate mouldings with separate requirements, not as one product. Panels need rigidity and UV resistance, tanks need watertight consistency, grilles need finish, fan parts need balance.

Specify UV-stabilised material on everything that sees sun, and do not let it be value-engineered out. It is invisible at purchase and decisive by the second summer — the difference between a brand that gets repeat orders and one that gets returns.
